Problem Definition • Create a simple mechanical gearbox for use in a Mini Baja off-road vehicle. • Objectives Include: • Must have forward and reverse gears; • Must be robust yet relatively lightweight; • Must be cost effective; and • Must produce a suitable final drive reduction ratio.

GEARS • Parallel Axis Gears • Spur • Helical • Gear Materials
SHAFTS • Three types of shafts we are concerned with when talking about gearboxes: • Input Shaft • Countershaft • Output Shaft • Shaft Materials
GEAR ATTACHMENT • There are various ways we can attach the gears to the shafts: • Setscrew • Keyway • Circlip • Shear Pins • Locking Assembly
GEARBOX HOUSING • Fluid Tight Container to Hold Lubricant • Provides Support For Internal Components • Supports External Forces on the Shaft • Provides Convenient Access to Internal Components For Inspections • Potential Materials • Cast Aluminum • Unique Shapes • Billet Aluminum • More Precise (CNC) • Composite Material • High Performance • Combination of Durability & Lightweight
DMTB Gearbox • Gears will be steel spur gears; • Shafts will be steel alloy; • Housing will be milled from billet aluminum; and • Final output will be an internally splined female connection.
Proposed Output Design • Benefit of a splined joint as opposed to key way; • Narrow mating surface decreases the amount of plunge needed in CV joints; and • Pre-made half shafts mean easy replacement in the event of failure. Source: Pure Polaris
