Before you begin Be sure the area in the differential where the drilling will be done is covered to prevent metal filings from remaining in the differential, causing damage or wear. Protect yourself. Be sure to use safety goggles or other appropriate eye protection.
Step 1 After removing as much of the broken retaining bolt as you can, determine which drill guide-bolt you should use. If only a few threads are left on the removed piece, use the Short Drill-Guide If quite a few threads are left on the removed piece, use the Long Drill-Guide
Step 2 Thread the Drill-Guide Bolt selected in Step 1 into the lock bolt hole until it bottoms against the remaining portion of the broken bolt. NOTE: Finger tighten only! Over-tightening can distort the threads, making removal even more difficult. If this is not possible, clean up the lock bolt hole threads with a tap or thread chaser.
Step 3 Secure the drill bit into an electric hand drill; 3/8” maximum capacity. Drill Bit measures 12” long We recommend using a drill of this size because larger capacity drills will be too large to easily fit inside the work area.
Step 4 Rotate the carrier assembly to achieve the straightest drilling angle possible. Insert the cutting end of the drill bit into the drill-guide bolt. Drill into the remaining portion of the lock bolt about ¼”. Be sure to extract the drill bit several times while drilling to remove metal shavings.
Step 5 Remove drill-guide bolt when done drilling and insert one of the two extractors included with the kit. The tapered square extractor is used to remove the remaining bolt portion using finger strength only. If you encounter resistance so that more than finger strength is required, use the spiral extractor and a small wrench.
Step 6 Turn the extractor counter-clockwise to remove the remaining portion of the retaining bolt. You should need very little effort.
Cautions Different types of breaks may result in different results. This tool is designed to give an excellent chance of removing the remaining bolt material, however, circumstances of the break and the skill of the user will determine the final outcome.
